**The short answer:** For most lunch boxes, one or two slim gel packs or hard-shell ice packs frozen flat are the best cold pack: they hold below 0 °C longest per gram and do not leak meltwater. Loose ice in a reusable ice bag cools faster but makes water. Pack weight, placement against the food and the bag's insulation matter more than the brand of pack.

A cold pack ice pack supplies the cold; the bag slows down how fast outside heat reaches it. Get one right and the other wrong and the lunch is still warm by noon. This guide compares the common types of ice packs for coolers and lunch boxes, shows how much cold a day out actually needs, and explains how we design cooler and lunch bags around the pack rather than the other way round.
One honest note first: Eggroll Bags does not list ice packs as a catalogue product. We design, test and ship the bags. If your programme needs packs bundled in the carton, tell us in the brief and we will work out the specification and fit with you.

## What is the best ice pack for a lunch box?

For a lunch box or small lunch bag, the best ice pack is usually a slim, flat gel pack or hard-shell pack of around 200–400 g, placed directly on or against the food. It stays at or below 0 °C for hours, it does not leak, and it fits the wall of a standard lunch bag.
The reason weight matters is physics rather than marketing. Melting ice absorbs about 334 joules per gram without warming above 0 °C. A 400 g pack therefore soaks up roughly 134 kJ of heat while it melts — far more than the same pack can absorb just by warming from −18 °C to 0 °C. Most of the useful cooling in any water-based ice pack comes from that melt, so more frozen mass means more hours of cold.
Shape matters next: for lunch box gel packs, thin and wide beats small and thick, because a flat pack touches more food.

## Types of cold packs for coolers and lunch bags compared

There are five common ways to put cold into a soft cooler: soft gel packs, hard-shell ice packs, loose ice in a reusable ice bag, a freezable lunch bag with gel built into the walls, and frozen food or drinks used as the coolant. Each has a place.

| Type | How it works | Strengths | Weaknesses | Best for |
| Soft gel pack | Water thickened into a gel, sealed in a film pouch | Flexible, slim, moulds around food, no meltwater | Film can puncture; gel can sag to one end when soft | Lunch bags, kids’ lunch boxes, ice pack for food boxes |
| Hard-shell ice pack | Water or gel in a rigid moulded plastic case | Durable, stackable, reusable for years | Rigid, takes more space, can crack if dropped frozen | Cooler ice packs reusable across seasons, larger coolers |
| Reusable ice bag (freezer bag) | Zip or roll-top bag filled with cubes or water and frozen | Cheap to run, cools quickly, doubles as a cold compress | Makes water as it melts; seals must be sound | Ice bag for cooler days, drinks, short trips |
| Freezable lunch bag | Gel sealed inside the bag walls; the whole bag goes in the freezer | No loose pack to lose, cold on every side | Needs freezer space overnight; cannot be topped up | Commuters, simple one-bag lunches |
| Frozen bottle or food | A frozen drink or meal acts as the coolant | No extra item to carry | Bottles sweat; food must be safe to freeze | Picnics, travel ice pack substitute |
For most retail programmes the choice is gel for small lunch bags and hard shells for cooler bags of 15 litres and above.

## How many ice packs does a cooler bag need?

There is no universal ratio: the answer depends on the bag’s wall, the weather and how long the day is. Pre-chilled contents need far less cold than room-temperature ones.
Our own published design data is a good anchor. A bag with a 10 mm EPE foam wall, a welded leak-proof liner and two gel packs holds refrigerated food below 8 °C for roughly 6–8 hours at 25 °C ambient. That is a design range, not a guarantee, and it assumes the food went in cold. Thicker 15–20 mm walls, a zip storm flap and a light outer colour extend that window. We explain the wall constructions in detail in our [cooler bag insulation guide](https://www.eggrollbags.com/blog/cooler-bag-insulation-guide/).
Some practical sizing for large ice packs for coolers and small ones for lunch:

- **Small lunch bag (3–6 L):** one slim 200–400 g gel pack against the food.
- **Adult lunch bag or lunch box with ice pack (6–12 L):** two packs, one under and one on top or at the side.
- **Picnic cooler bag (15–25 L):** two to four hard-shell packs, or a mix of packs and frozen bottles.
- **Large soft cooler (25 L+):** large ice packs for coolers on the base and on top; cold air sinks, so the top layer does the most work.

## How to pack a lunch bag cold pack properly

Placement can add or lose an hour of cold. Follow these steps in order:

- **Freeze packs flat for at least 12 hours.** A partly frozen gel pack has little melt capacity left.
- **Pre-chill the bag if you can.** A warm bag uses up some of the pack’s cold.
- **Chill the food first.** Packs are designed to keep food cold, not to cool it down.
- **Put the most perishable item next to the pack.** Dairy, meat and cut fruit go closest; bread and snacks go furthest away.
- **Fill air gaps.** Empty space holds warm air. A napkin or a second container helps.
- **Close the zip fully and keep the bag out of sun.** The zip line is the weakest part of any soft cooler.

## Gel packs vs ice bags: which is better for coolers?

Gel packs and hard-shell packs are better for food because they stay sealed; a reusable ice bag is better for drinks and fast cooling because loose ice and meltwater touch more surface. Neither is “colder” in a meaningful way at the same water content.
Some packs use salt solutions or other mixes that freeze below 0 °C. They hold a lower temperature for a shorter time and can make food near the pack freeze. For everyday ice packs for lunch, plain water-based gel is the sensible default.
Reusable freezer bags and pint freezer bags used as an ice bag for lunch box duty are worth one caution: a seal that fails leaks meltwater straight into the food. A cooler with a welded leak-proof liner contains that water; a stitched liner may not.

## Designing a cooler or lunch bag around the ice pack

If you are developing a bag rather than buying packs, decide the cold source before the pattern is cut. The pack sets the internal dimensions, the pocket layout and the liner choice.
Points we raise on every insulated bag brief:

- **Pack pocket or loose pack?** A mesh or liner pocket keeps the pack against the right wall. It also makes the pack harder to lose, which retailers like.
- **Liner construction.** A welded PEVA or TPU liner holds meltwater; our pre-shipment checks include a liner leak test with 1 L of water for 10 minutes.
- **Foam thickness.** Wall thickness is checked by a foam cut test at inspection, because this is where a cheaper substitute shows up first.
- **Food-contact testing.** Liner migration tests are issued per model and market in the buyer’s name.
For a working example, our [600D polyester and PEVA insulated lunch bag with shoulder strap](https://www.eggrollbags.com/products/insulated-lunch-bag-with-shoulder-strap/) (35×20×29 cm) takes two flat packs plus a full-size food container. For a longer day, the [33×21×40 cm picnic cooler bag in 1680D and 600D PVC](https://www.eggrollbags.com/products/picnic-cooler-bag-manufacturer/) is built for long-term insulation and room for several hard-shell packs. For school, the [kids cooler bag for school and picnic](https://www.eggrollbags.com/products/kids-cooler-bag-for-school-picnic/) is sized for one slim pack and a child’s lunch box. ## Testing a cooler bag and ice pack together

A hold time printed on packaging should come from a test of the bag and pack combination you sell, not from a generic claim. On request we run a timed temperature test on an approved sample: the specified packs, pre-chilled contents, a fixed ambient temperature and a logger in the food zone.
Our inline checks at 20% and 80% of production, and pre-shipment inspection to ISO 2859-1 General Level II with AQL 2.5 major and 4.0 minor, then confirm that bulk matches the sample that passed. More on that process is on our [quality page](https://www.eggrollbags.com/quality/).

## Sourcing checklist for cooler bags sold with ice packs

- State the pack type, size and weight in the brief, or ask us to propose one.
- Confirm the pack fits the pocket or base when frozen, when it is at its stiffest.
- Choose a welded liner if the pack is a reusable ice bag or the bag will carry loose ice.
- Request a timed temperature test on the counter sample (7–12 days) before bulk.
- Agree the hold-time wording for packaging as a range, with the test conditions.
- Order food-contact and market-specific test reports in your company’s name.
If you are planning a lunch or cooler range and want the pack and bag specified together, [send us your brief](https://www.eggrollbags.com/contact/) and we will reply in writing within one working day.

## Frequently asked

Are gel packs better than ice for lunch boxes?
For lunch boxes, yes in most cases. A gel pack stays sealed as it thaws, so there is no meltwater on the food, and its flat shape sits against containers. Loose ice in a bag cools quickly but leaks if the seal fails. At the same water content, the cooling capacity is similar, so convenience usually decides.

How long do ice packs last in a cooler bag?
It depends on pack weight, the bag’s insulation and the weather. As a design reference, a 10 mm EPE foam bag with a welded liner and two gel packs holds refrigerated food below 8 °C for roughly 6–8 hours at 25 °C. Thicker walls and a storm flap extend that; sun and frequent opening shorten it.

Where should I put the ice pack in a lunch bag?
Put it directly against the most perishable food, ideally on top, because cold air sinks. In a larger bag, use one pack underneath and one on top. Fill empty space so warm air has less room, keep the zip fully closed, and store the bag out of direct sun during the day.

What is a freezable lunch bag?
A freezable lunch bag has gel sealed inside its walls, so the whole bag goes in the freezer overnight and there is no separate pack to lose. It cools from every side but needs freezer space and cannot be topped up during the day. A standard insulated lunch bag with a removable pack is more flexible.

Can you supply ice packs with custom cooler bags?
Ice packs are not a catalogue product for us, so we do not list them for sale on their own. We design bags around a specified pack every week, though, and if your programme needs packs bundled in the carton, include it in your brief and we will advise on specification, fit and testing.
